Going from 4.56 to 5.13 gears on super 35 axle

Yep....I bent up multiple punches bad lol. I got the yoke and bearings all the way on and off but man it took a lot of hammering. I probably brinelled the setup bearings in the process. I forget whether I used Koyo or Timken during the setup but whatever I used during setup, I used the opposite for final assembly. The final assembly was super easy so I think all along, my problem was more the bearing than it was the pinion, although the first pinion was for sure the worst, so probably a bit of both.

You had to get a second pair of bearings and second r&p? Man that sucks. I was hoping my second r&p would solve my problem.... I have timken bearings that would suck if that was my problem all along

I went through so many different phases of my axle builds that it's hard to recall all the details. But yes, I made numerous bearing purchases. Pretty sure Timkens were the tight ones and then went with Koyo for final assembly...but I could have it backwards.

Sadly I had a similar issue with a Revolution set as well, or at least I think it was Revolution. It was extremely difficult to get the outer pinion bearing on and off of the pinion. Hammering the pinion out to set up again was terrible. Ended up stripping the threads on the pinion nut one of the final times I went to set the preload shims.

I had that exact problem. I stopped before I damaged any threads and ordered another outer bearing and made a set up bearing out of it. I also made a spacer for the pinion to ensure the inner threads were pristine for my final install. I've always worried I did something wrong as every video and thread had the outer bearing going on and off with little effort. I did use Timken bearings.🤔

Looking to re-gear to 5.13 gears after running 4.56 for awhile. Current set up :
Dana 35 w/1541H revolution shafts and e-locker. My question is can the dana 35 accommodate 5.13 gears using my existing e locker and axle shafts? My gear shop is hesitant to install as they said higher than 4.88 is risky given the smaller pinion. Thanks in advance
