C-clip too wide to fit into the hole in the trutrac. Looks like the rounded corners in the opening get too thin for c-clip. Safe to grind the outside edges of the clip to get it to fit? Or something else going on?

I'm trying to modify the c-clip by giving it a "ramp" to fit where the carrier housing has a rounded edge. I'm not sure it's a good idea, it seems like its threatening to get permanently stuck in there and then I'll really be fucked. Can't push the axle in further, I have it C-clamped against the brake housing

You should never have to force the c-clip in. Go with your gut on this and wait, until someone who has ran into this chimes in, or make another call to your supplier.

Thanks yeah I'll stop for the day and will be busy with other car tomorrow so I'll do some googling and waiting.

I also tried putting the axle into the other side of the housing but it was too long - which I think is expected because they're not exactly the same length. I think. Just to make sure I didn't have the wrong one
 
I've had to SMACK the shaft enough to get the axle to seat to get the C-clips into axles before. So before you try to modify anything I'd see if I can't figure out WHY first.

Beat me to it. More often than not I've had to have someone with a shot mallet smack the axle inward while I try to seat the C-clips.

If I'm reading him correctly it's not the thickness of the c-clip, it's that the truetrac case opening is too narrow for the diameter of the c-clip

Edit: and so I wasn't 100% wrong but equally just as much not right.... Apologies to you both.... You are wise, I am... well yeah you get it...

IF the axle would go in far enough to get the c-clip groove past the rounded corners of the porthole in the carrier it would also work. So maybe that is it.

I see other versions (newer? or just other applications) of the truetrac have a porthole like this for the c-clips so you don't have this issue:

If you can't get it by smacking the shafts try putting a strap around the shaft to pull it in more if you're working alone. Hook the ends to a bracket or whatever is available. But something to put pressure on the shaft.

I did have a C-clamp clamping it in. but maybe that wasn't enough force. I will have to get crafty one way or another because I definitely won't have someone to help me.
