What’s wrong with this transfer case?

My luck is the same. I'd buy a case with the same problem as the one I'm trying to fix 9 out of 10 times.

Well, I will say we trusted the shop here locally in Virginia Beach. I think he meant well, but didn’t do a good job of diagnosing. After replacing the transfer case and hearing the noise within 30 feet of driving,we put the rear end up on jackstands went underneath the Jeep put it in gear held the brake pedal and with my ear I am 99.9% sure it is the DC of the driveshaft

Everything is back together but the speedo isn’t working. We tried swapping out the speed sensors to no avail. Any idea why the speedo would stop working?
 
I'd order one from Tom and then send that one in. Fastest way to get back on the road short of a good local shop or doing it yourself.

Yes but at this point he will drive it in front wheel drive to work til the repaired unit gets back. I think it’s best. Any idea on the speedo issue?
 
Every day is a learning experience.

She is back together and drivable but no speedo. We have had enough for today and will reexamine tomorrow.

Will be drinking soda and enjoying a smoke while we decompress.

I love Jeeps.

I’ve been out of the loop the last couple of days.

That’s great news! I’m glad you found the problem and you can get Shawn Wood’s to ship out another shaft. Great customer support. Happy I could come up with the right answer. I’ve been helped more than I’ve helped others here.

My guess is the pinion nut worked loose, tone ring has shifted and is now eating up the tail shaft housing.

I think this is what you were referring to. Everything seemed good there and we now know the case was not the issue. Bottom line is the real problem is using a “mechanic”. I’m afraid most are just parts replacers like myself and not good at diagnosis.

If it was working before, then the sensor died which is unlikely, you didn't plug it in, again unlikely, or the tone ring isn't turning. Did you remove the balancer and output shaft nut for any reason?

Ok. Missed this response but just found it. We did not remove the nut and or output shaft from either case.
I think @Chris left us instructions on checking the time ring.
I’m on the road back to PVNY and @Bennyleenavyis goons check wiring and tone ring and report back to us, I think.

A bit more than that. The tone ring has a slot in it that fits over a pin that sticks into a hole in the shaft on the front side of the ring. When it moves back, the pin falls out or gets misaligned, the nut gets tightened and it mangles the pin, mangles the tone ring, or the pin falls out completely and the tone ring doesn't turn. Some of them will tighten against the tone ring and turn it without the pin. I've seen several reports of it not turning even with the nut tight which is a dumb design.
 
If the tone ring is loose in the tail housing, you can't stop it from turning in 4 hi so it can possibly eat through the tail housing which can start pumping fluid out. Unless we know one way or another, I don't think I would risk it.

Pretty much exactly what happened to me a few years ago. I replaced the balancer on the t-case output shaft with a DC flange and in the process the tone ring moved enough to let the pin fall out. Everything was fine for a day or two then without warning it dumped fluid everywhere. Turned out the pin had managed to bind between the tone ring and housing and caused a bunch of cracks in the output housing.
